Project Merlin – Supporting a Major Expansion at Warner Bros. Studios Leavesden

20 January 2026 |

Mast Safety is proud to be supporting Project Merlin, a major expansion programme at Warner Bros. Studios Leavesden, working in collaboration with our client, Woodhurst Construction, a Hertfordshire-based construction company.

This high-profile project forms part of ongoing investment at one of the UK’s most recognised film and television production sites, where safety, planning and coordination are critical to successful delivery.

Providing Practical Health & Safety Support on a Live Environment

Large-scale developments within active, high-security environments present unique health and safety challenges. Work must be carefully planned to ensure construction activity integrates safely alongside existing operations, visitors, and tight programme requirements.

Mast Safety’s role on Project Merlin focuses on providing practical, site-based health and safety support, helping our client manage risk effectively while maintaining momentum on site.

This includes clear communication with site teams, proportionate control measures, and advice that reflects the realities of working within a complex, fast-moving project environment.

A Collaborative Approach with the Construction Team

From the outset, Mast Safety has worked closely with the project team to support safe systems of work and robust management arrangements. Our approach is built around collaboration — acting as an extension of the construction team rather than a remote advisor.

By understanding the scope of works and the pressures involved, we’re able to provide guidance that is both compliant and achievable, supporting supervisors and managers in making informed decisions on site.

Experience That Supports Complex Projects

Projects of this nature benefit from consultants who are familiar with the demands of large construction programmes, multiple contractors and evolving site conditions. Mast Safety’s experience across commercial and construction environments allows us to adapt our support as projects develop.

Whether responding to changing site layouts, phased handovers or increased activity levels, our focus remains the same: helping clients manage risk, meet their legal duties and protect their workforce.
